Section 1Inspection scope and current rack risks
- Confirm warehouse or distribution center, rack system or zone, aisle or bay range, inspection date, shift, and rack-safety inspection scope are clearly identified.
- Identify rack types in scope such as selective pallet rack, drive-in or drive-through rack, push-back, pallet-flow, cantilever, carton-flow, shelving, or other storage systems.
- Record rack manufacturer or system reference where available, bay dimensions, beam levels, current load types, pallet types, and material-handling equipment used in the area.
- Review recent forklift or reach-truck impacts, falling-load events, damaged pallets, beam movement, rack repairs, configuration changes, and unresolved rack-related actions.
- Confirm responsibilities are defined across warehouse operations, rack or storage owner, safety, facilities or maintenance, forklift supervision, and approved rack specialists or contractors.
- Record final inspection status such as acceptable, monitor, isolate affected bay, unload immediately, or specialist assessment required.
Section 3Beams, connectors, locks, and decking
- Inspect load beams for bending, twisting, impact damage, cracks, corrosion, weld defects, excessive visible deflection, or other abnormal condition.
- Check beam end connectors, hooks, tabs, pins, locks, safety clips, retaining devices, and beam seats are fully engaged and free from damage.
- Verify no beam has been moved, raised, lowered, reversed, replaced, or otherwise reconfigured without approval under the rack-management process.
- Inspect timber, steel, wire-mesh, pallet-support, shelf, or other decking for broken sections, poor seating, displacement, corrosion, or unsupported load points.
- Check shelf supports, pallet-support bars, back stops, row spacers, ties, separators, and other level components are present and secure where required by the rack design.
- Escalate cracked or severely deformed beams, missing or failed locking devices, displaced decking, damaged connectors, or altered beam configurations that may affect safe capacity.
Section 5Load capacity, configuration, and overload control
- Verify rack load-capacity or configuration information required by the approved storage-system programme is present, legible, and associated with the correct rack or bay.
- Check current pallet, unit-load, shelf, or beam-level weights do not exceed the approved capacity for the rack configuration in use.
- Confirm changes in pallet dimensions, product density, load weight, beam spacing, shelf type, or handling equipment have been reviewed before continuing normal rack use.
- Check heavy loads are stored at levels and positions consistent with the approved rack design and warehouse storage plan.
- Inspect mixed loads, nonstandard pallets, oversized goods, concentrated point loads, long loads, or unusual storage arrangements for compatibility with the approved rack system.
- Escalate unknown rack capacity, evidence of overload, unapproved configuration change, loads outside the design envelope, or storage practices that could exceed safe rack performance.
Section 7Aisles, clearances, traffic, and floor condition
- Inspect rack aisles, cross-aisles, pick aisles, pedestrian routes, forklift approaches, end turns, and intersections for pallets, stock, waste, or equipment obstructing safe movement.
- Verify material-handling routes have sufficient safe clearance for the approved forklifts, reach trucks, pallet dimensions, rack geometry, turning movements, and doorways.
- Check permanent aisle and passageway markings are visible and temporary stock has not encroached into defined traffic or pedestrian space.
- Inspect floors near rack uprights, aisle ends, wheel paths, staging zones, and narrow aisles for potholes, broken slabs, loose debris, spills, or uneven surfaces affecting vehicle stability.
- Check pedestrian crossings, rack-end visibility, mirrors, barriers, warning markings, and traffic controls remain effective around rack aisles where required.
- Escalate blocked aisles, unsafe rack clearances, severe floor defects, poor sight lines, or conditions that increase rack-strike, collision, or pedestrian risk.
Section 9Housekeeping, fire access, and environmental condition
- Check storage beneath and around racks does not obstruct exits, emergency routes, fire extinguishers, hose equipment, sprinkler controls, alarm points, or emergency equipment.
- Verify stored loads maintain the required clearance from sprinklers, smoke detection, ceiling systems, lights, or other protected features under the approved fire-protection design.
- Check electrical panels, disconnects, switchgear, chargers, emergency shutoffs, and service areas near rack systems remain accessible and are not used as storage locations.
- Inspect rack components for significant corrosion, chemical attack, water exposure, freezer or condensation damage, impact-related coating loss, or other environmental deterioration.
- Check rack aisles and storage areas are free from broken pallets, loose wrapping, waste, debris, oil, water, pest-harborage material, and other housekeeping hazards.
- Escalate blocked emergency access, compromised required clearances, severe corrosion, active chemical or water damage, or housekeeping conditions that materially affect rack or worker safety.
Section 2Uprights, frames, anchors, and structural damage
- Inspect rack uprights, columns, posts, frame legs, and lower impact zones for bends, twists, buckling, dents, tears, splits, corrosion, or other visible deformation.
- Inspect baseplates, shims, grout where used, floor contact, anchor bolts, fasteners, and surrounding slab condition for movement, cracking, looseness, or missing components.
- Check upright splices, frame joints, welded connections, bolted joints, and visible structural interfaces for cracking, separation, loose hardware, or unauthorized alteration.
- Inspect the lowest rack levels and aisle-end frames for repeated forklift, pallet, or load impacts and compare damage with the site's approved escalation criteria.
- Check columns remain plumb and aligned within the approved rack programme or manufacturer criteria and identify any obvious leaning or frame distortion.
- Escalate severely deformed uprights, torn steel, failed anchors, cracked welds, unstable frames, major floor failure, or other conditions requiring immediate isolation or specialist assessment.
Section 4Bracing, ties, guards, and frame protection
- Inspect diagonal and horizontal bracing for bends, buckling, cuts, cracks, loose bolts, failed welds, corrosion, or missing members.
- Check row spacers, back-to-back ties, wall ties, frame ties, cross-aisle ties, top ties, or other rack-stability components are present and secure where required.
- Inspect upright protectors, column guards, end-of-aisle guards, barriers, rails, bollards, and rack-protection systems for damage, displacement, or missing fasteners.
- Check protective devices are positioned so they actually shield the intended rack components from forklift or pallet impact without obstructing safe material handling.
- Review repeated damage to guards or end frames as an indicator of traffic-layout, aisle-width, operator, pallet, or equipment-interface problems.
- Escalate missing structural bracing, failed frame ties, displaced row spacers, severe guard damage, or rack instability that requires immediate isolation or specialist review.
Section 6Pallet condition, load placement, and stability
- Inspect pallets stored on racks for broken boards, split blocks, severe deformation, missing components, protruding nails, contamination, or other unsafe condition.
- Verify pallets and loads are fully supported by the intended beams, supports, decking, or rails and are not precariously positioned or partially engaged.
- Check pallet overhang, skew, off-center placement, leaning loads, broken packaging, loose cartons, and unstable stacking do not create falling-object risk.
- Inspect back-to-back, double-deep, flow-rack, push-back, or other deeper storage positions for correct pallet engagement and no uncontrolled load migration.
- Check damaged, leaking, leaning, or unstable unit loads are removed, restacked, overpacked, or otherwise controlled before remaining in rack storage.
- Escalate failed pallets, partially supported loads, unstable unit loads, dangerous overhang, leaning stock, or conditions likely to produce a dropped or falling load.
Section 8Impact reporting, bay isolation, and repair control
- Confirm forklift, pallet, load, or equipment impacts to rack systems are reported through the approved incident or rack-damage process.
- Verify significantly damaged rack bays, frames, beams, or locations are isolated or otherwise controlled immediately to prevent continued loading or exposure.
- Check unloading or load-removal decisions are made in a controlled sequence that does not increase instability or expose workers to falling materials.
- Verify temporary controls such as barriers, bay closure, aisle restriction, warning signs, alternate picking locations, or equipment-route changes remain in place until correction is verified.
- Confirm rack repairs, replacement members, welding, splicing, reinforcement, anchors, or structural changes are authorized by the appropriate manufacturer, engineer, or approved rack specialist.
- Escalate improvised rack repairs, continued use of isolated damage, unauthorized welding or drilling, incomplete unloading, or repairs that have not been verified before reuse.
Section 10Defects, corrective actions, and reopening
- Classify findings by upright or frame, beam, connector or locking device, bracing, anchor or floor, rack protection, load capacity, pallet or load placement, aisle interface, repair, or other approved category.
- Prioritize findings using potential rack collapse, falling-object exposure, forklift or pedestrian exposure, load weight, damage recurrence, affected bays, and repair urgency.
- Create corrective actions with named owners, due dates, immediate controls, unloading requirements, repair or replacement scope, specialist review, evidence expectations, and reinspection criteria.
- Review repeated forklift strikes, damaged guards, bent uprights, beam impacts, pallet-placement issues, narrow-aisle conflicts, and recurring damaged locations for systemic causes.
- Reinspect repaired or replaced components, anchors, guards, beam locks, bracing, load configuration, aisle condition, and removed temporary controls before reopening the location.
- Record final rack-safety status, isolated bays, critical open damage, specialist-assessment status, overdue actions, next inspection date, inspector, warehouse owner, safety owner, and management approval.
