Section 1Equipment details, task, and inspection status
- Confirm site, work area, pallet-truck type, asset ID, inspection date, shift, and inspection scope are recorded.
- Identify whether the unit is manual, semi-electric, powered walkie, rider pallet truck, low-lift truck, or another approved type.
- Record manufacturer or model where used, rated capacity, fork length, battery or power type, and primary work area.
- Confirm the pallet truck is suitable for the planned load, pallet type, aisle, dock, trailer, ramp, floor, and operating environment.
- Review previous reported defects, recent impacts, overload events, repairs, wheel issues, hydraulic leaks, and unresolved actions.
- Record the initial equipment status as serviceable, restricted, repair before use, or out of service.
Section 3Wheels, rollers, axles, and floor contact
- Inspect steer wheels, drive wheels, load rollers, bogie wheels, or casters for cuts, chunking, flat spots, embedded debris, or excessive wear.
- Check wheel rotation for binding, wobble, abnormal resistance, severe noise, or signs of damaged bearings.
- Inspect wheel axles, pins, retainers, fasteners, hubs, and mounting points for looseness or missing components.
- Check the pallet truck sits level and stable with no severe leaning, rocking, or uneven wheel contact.
- Inspect wheels and rollers for string, stretch wrap, debris, labels, or other material wrapped around axles or bearings.
- Escalate seized wheels, badly worn rollers, loose axles, severe flat spots, missing fasteners, or wheel defects affecting safe control.
Section 5Steering, handle, travel, and braking controls
- Check steering movement from side to side for smooth response, appropriate resistance, and no severe looseness or binding.
- Inspect tiller, handle grips, controls, return springs, linkages, steering joints, and pivot points for secure condition.
- For powered pallet trucks, test forward and reverse travel controls for smooth, predictable response.
- Test service braking, regenerative braking, emergency braking, or tiller-position braking as applicable to the unit.
- Check the emergency reverse or belly button control functions correctly on powered walkie units where fitted.
- Remove the pallet truck from service when steering, travel, braking, or emergency reverse controls are defective or unpredictable.
Section 7Safety devices, guards, labels, and visibility
- Check horn, audible warning, beacon, travel light, warning light, or other operator alert devices where fitted.
- Inspect guards, battery covers, wheel covers, tiller guards, protective panels, and access covers for secure condition.
- Verify emergency stop, key switch, dead-man control, tiller return, or other shutdown features work where fitted.
- Check control labels, capacity markings, operating instructions, hazard warnings, and identification labels are readable.
- Inspect the operator's forward and rearward sight path for obvious obstruction caused by damaged components or poor equipment condition.
- Escalate failed safety devices, missing guards, unreadable capacity information, or warning systems required for safe operation.
Section 9Operator use, parking, charging, and housekeeping
- Confirm powered-pallet-truck operators are trained and authorized under the site's applicable equipment programme.
- Observe equipment use for safe speed, pedestrian separation, controlled turning, load visibility, and avoidance of abrupt starts or stops.
- Check manual pallet trucks are pushed or pulled using the approved site method and are not used in a way that creates crush or strain risk.
- Verify parked pallet trucks are left in the approved location with forks lowered, controls neutralized, brake or parking feature applied where fitted, and access controlled.
- Check charging areas remain clear, ventilated where required, free from trip hazards, and protected from damage or unauthorized access.
- Escalate unsafe riding, over-speeding, poor pedestrian control, blocked charging areas, unsafe parking, or repeated misuse.
Section 2Forks, frame, and structural condition
- Inspect both forks for cracks, bends, twist, severe wear, damaged tips, distortion, or unequal height.
- Check the fork heels, load rollers, frame, chassis, welds, supports, and visible structural members for damage or deformation.
- Inspect fork entry surfaces and underside areas for impact damage, sharp edges, missing material, or obstructions.
- Check the handle or tiller mounting, steering column, frame pivots, guards, and covers are secure.
- Verify rated capacity markings, operating labels, warning decals, and equipment identification remain legible where required.
- Remove the pallet truck from service when structural damage, cracked forks, failed welds, bent frames, or missing capacity information could affect safe use.
Section 4Hydraulic lifting, lowering, and load support
- Inspect hydraulic pump, cylinder, hoses, seals, fittings, reservoir, and visible connections for leaks or damage.
- Test the lift function to confirm forks rise smoothly and evenly without excessive effort, jerking, or abnormal noise.
- Check forks remain raised without rapid or uncontrolled hydraulic drift during the approved operational check.
- Test lowering control for smooth, controlled descent without sticking, sudden drop, or failure to stop as designed.
- Inspect manual pump handle or powered lift controls for secure operation and full return where applicable.
- Remove the pallet truck from service for significant hydraulic leaks, uncontrolled lowering, failed lift, severe drift, or other defects affecting load support.
Section 6Battery, charger, electrical, and powered controls
- Inspect battery case, connectors, cables, terminals, covers, retainers, and visible wiring for damage, looseness, corrosion, or overheating.
- Check state of charge or battery indication is sufficient for the planned task and no active fault is displayed.
- Inspect charging plug, charger cable, connector, charging socket, and battery compartment for damage or contamination.
- Verify charger connection is fully disconnected and secured before the pallet truck enters normal use.
- Test key switch, access control, display, horn, warning lights, direction controls, and other powered functions where fitted.
- Remove powered pallet trucks from service for battery damage, exposed conductors, overheating, failed controls, charging faults, or other critical electrical defects.
Section 8Load, pallet, and route suitability
- Confirm the planned load is within the pallet truck's approved rated capacity and suitable for the fork length and type.
- Inspect the pallet, skid, container, cage, or load base for damage that could affect fork entry, load support, or stability.
- Check the load is stable, reasonably centered, and does not create excessive overhang, lean, or center-of-gravity risk.
- Verify the route, aisle, dock, ramp, trailer, floor, cold room, or staging area is suitable for the pallet truck and load.
- Check gradients, thresholds, dock plates, damaged floors, narrow clearances, blind corners, and pedestrian crossings for operational risk.
- Escalate overloaded, unstable, badly supported, or unsuitable loads and routes before movement begins.
Section 10Defects, isolation, repair, and return to service
- Classify findings by forks or structure, wheels, hydraulics, steering, braking, electrical, safety devices, load suitability, operator use, or other approved category.
- Prioritize findings using load-drop risk, loss of control, crushing exposure, collision potential, electrical or battery risk, recurrence, and planned task exposure.
- Apply immediate controls such as removing the pallet truck from service, tagging the unit, isolating charging, restricting use, or moving it to the approved defect area.
- Create corrective actions with named owners, due dates, repair scope, service-provider support, evidence expectations, and reinspection criteria.
- Verify safety-critical repairs are complete and the relevant functions are reinspected before out-of-service status is removed.
- Record final inspection status, critical open defects, restrictions, repair reference, inspector or operator, maintenance owner, warehouse owner, and release approval.
